Sheet Metal Bracket Design Guide

Brackets look simple next to enclosures, but hole placement, edge distance and mounting tolerance are exactly where a bracket quote gets slowed down or a batch fails final fit.

Hole-to-edge and hole-to-bend distance

A hole placed too close to a cut edge risks tearing during punching or laser piercing, and a hole placed too close to a bend line can distort during forming instead of staying round. As a starting rule, keep hole centers at least one material thickness away from a cut edge and roughly 2.5 to 3 times the material thickness away from the inside of a bend, then confirm the exact number against the actual gauge and tooling.

Mounting tolerance drives assembly fit more than overall size does

A bracket that is 0.5mm off on overall length rarely causes a field problem, but a mounting hole pattern that is 0.5mm off can misalign an entire assembly. State which dimensions are functional (hole pattern, mounting face flatness) versus cosmetic (overall outline) so tolerance budget goes where it actually matters.

Multiple bends compound tolerance stack-up

Each bend carries its own springback variation, so a bracket with three or four bends can drift further from nominal than a single-bend part even when each individual bend is within spec. For brackets with tight final-dimension requirements after multiple bends, ask whether a first-article check is included before the full batch runs.

Material and finish change both strength and mounting behavior

Aluminum brackets are lighter and easier to bend but can fatigue under repeated flexing where steel would not; powder coating adds a coating thickness that can matter on a tight-tolerance mounting hole. State load expectations and finish requirements together so the material recommendation accounts for both.
